1. Raw Materials Preparation

  • Lead Materials: Pure lead and lead alloys (e.g., lead-antimony, lead-calcium) are used for grids and active material.
  • Carbon Materials: High-performance carbon (e.g., activated carbon, graphite, graphene) is prepared for mixing into the negative electrode to enhance charge acceptance and reduce sulfation.

2. Grid Manufacturing

  • Casting or Rolling: Grids are made by casting molten lead or rolling and expanding lead sheets.
  • Grid Design: Optimized grid designs ensure efficient current distribution and durability.

3. Paste Preparation

  • Positive Paste: A mix of lead oxide, water, sulfuric acid, and additives is prepared for the positive electrode.
  • Negative Paste with Carbon: For the negative electrode, lead oxide is mixed with carbon additives, water, and sulfuric acid. The carbon helps improve cycle life and charge acceptance.

4. Plate Production

  • Pasting: The prepared pastes are applied to the grids.
  • Curing: Pasted plates are cured in a controlled environment to ensure proper chemical bonding and strength.
  • Formation of Active Materials: Plates are chemically treated to convert lead oxides into active lead compounds (lead dioxide for positives and spongy lead for negatives).

5. Battery Assembly

  • Separators: Acid-resistant separators are placed between the positive and negative plates to prevent short-circuiting while allowing ion flow.
  • Stacking: The plates are stacked alternately in cells.
  • Container Filling: Assembled plates are placed into durable, acid-resistant containers.

6. Electrolyte Filling

  • Sulfuric acid electrolyte is added. The specific gravity of the electrolyte is tailored to the battery's application.
  • 7. Formation Process

    • Initial Charging: Batteries undergo an initial charging process to activate the materials fully.
    • Electrochemical Activation: This step forms the desired lead dioxide (positive plate) and spongy lead (negative plate with integrated carbon).

    8. Quality Control and Testing

    • Batteries are tested for capacity, voltage, internal resistance, and durability.
    • Leak tests and safety tests are conducted to ensure reliability.

    9. Sealing and Finishing

    • Battery cases are sealed.
    • Labels and terminals are attached, and the final product is packaged.

    10. Recycling Considerations

    • Lead-carbon batteries are designed to be recyclable, with components like lead, carbon, and plastic recoverable through environmentally friendly processes.
